An off-the-shelf system uses published modules, ground stations and cable arrangements without requiring a project-specific electrical or mechanical redesign. This is usually the fastest path when the aircraft and operating conditions already fall inside the documented specifications.

  • The airborne DC/DC output matches the aircraft power bus or battery-equivalent voltage.
  • The module has enough continuous power and appropriate short-duration headroom for the aircraft and payload.
  • The tether length and transmission voltage fit the required operating height and power level.
  • The site has the AC input required by the selected ground power station.
  • The connectors, mounting points, airflow and installation space are workable without redesign.

When Standard Hardware Is Usually the Better Choice

Standard equipment is not a compromise when it already fits the requirement. It normally reduces engineering time, simplifies documentation and makes it easier to compare the proposed system with published specifications.

  • The project uses a commonly supported aircraft voltage architecture.
  • The required power class is already covered by an existing module and ground station.
  • The standard tether length is suitable for the mission.
  • No unusual data interface, connector or enclosure requirement is present.
  • The customer wants to evaluate a known configuration before considering deeper integration.

When Custom Engineering Becomes Necessary

Customization should solve a real interface or mission problem. The most common triggers are voltage, power, tether, mechanical integration, communication and site-power constraints.

1. The aircraft voltage does not match a listed module

The airborne module must provide an output compatible with the aircraft electrical architecture. A module with sufficient kilowatts is still unsuitable if its regulated output voltage does not match the aircraft bus. A project may therefore require a different output voltage, input range or current capability.

2. Continuous and peak power are outside a standard configuration

A tethered UAV is a dynamic load. Stable hover demand, payload operation and transient peaks can be very different. Custom sizing may be required when the aircraft sits between published power classes, has unusually high transients, or requires a specific thermal margin.

3. The tether length or cable architecture changes

Longer tethers increase suspended cable mass and electrical loss. A project may need a different conductor arrangement, higher transmission voltage, a different reel configuration, or a power-and-fiber hybrid tether. Cable length should therefore be treated as an engineering input, not simply an accessory choice.

4. Connectors and mechanical interfaces do not match

Industrial UAVs use different battery connectors, bus interfaces, mounting points and available installation volumes. Custom work may include connector adaptation, cable routing, brackets, clamps, enclosure changes or other mechanical integration.

5. The available ground power is different

The ground station must be compatible with the actual site supply. A project using single-phase mains, three-phase industrial power, a generator or another mobile source may need a different ground-side configuration. The available voltage, frequency, phase and source capacity should be confirmed before equipment is selected.

6. The mission requires optical data or other interfaces

Some applications need only electrical power. Others require a fiber-optic path for video, Ethernet, serial communication or another data interface. Adding optical fiber affects the tether, reel, optical rotary connection and interface electronics, so it should be considered as part of the architecture from the beginning.

A common misconception is that a customized tethered system must be designed from zero. In practice, many projects start with an existing airborne module or ground station and modify only the parts that need to change.
